my old zen never had that problem, but it was a well documented issue with that player. I managed to luck out but the player ended up dying on me this past spring (the screen went, so I couldnt see what I was playing, much less my selection plus it started making a weird clicking sound).
Luckilly Mrs. Goat bought a 5 year plan on it from BB so I returned it & got (painstakingly) one of those new nifty Zen Vision:M players - it's their Video Ipod, but much better since you dont need to convert video files and it doesnt give a fuck about DRM.
If you check the Zen forums on Creatrive.com you'll see loads of people bitching about the headphone jack - I dont think there was much you can do, save for replacing it or repairing it like you have been.
